The Challenge: Identical, Tight-Tolerance Features in Hardened Steel
A large industrial engineering customer approached Die Technology in need of high precision wire EDM machining for a critical vibration measurement system. The system relied on a series of sensors that had to be geometrically identical, with extremely tight-tolerance features cut through a hardened steel sleeve measuring approximately seven inches in diameter.
Each feature needed to be perfectly parallel to the bottom of the sleeve and precisely perpendicular to the sleeve’s centerline. Any deviation would compromise system performance.
Before contacting Die Technology, the customer engaged multiple outside providers offering wire EDM machining services. None were able to meet the required tolerances or achieve consistent results across parts.
Engineering Collaboration & Datum Control Strategy
After an initial consultation, Die Technology’s design and engineering team met directly with the customer’s tooling department to review requirements in detail. Through this collaboration, it became clear that achieving the necessary accuracy would require purpose-built workholding to control datums and maintain rotational accuracy.
Custom fixtures were designed to establish and maintain precise control of the sleeve’s centerline and ensure perpendicularity throughout the machining process.
Custom Fixture Design for Ultra-Precision Results
Die Technology designed and manufactured the fixtures entirely in-house, following a tightly controlled process:
- Pre-machining for form
- Heat treatment for wear resistance and long-term stability
- Surface grinding for flatness and datum control
- Jig grinding for establishing critical datums
This process allowed Die Technology to control critical features to within 0.0002″ size and profile tolerance, laying the foundation for ultra-precision wire EDM results during final machining.
Wire EDM Process Development & Stress Management
With fixturing complete, attention turned to wire EDM process development. The customer’s actual sleeves were used during testing to ensure real-world accuracy. During this phase, internal material stresses caused part movement as features were cut—an issue that could compromise positional accuracy.
Die Technology worked closely with the customer to ensure each sleeve was properly pre-machined, heat-treated, and ground to eliminate residual stresses prior to final EDM operations. This collaboration was essential to maintaining stability during cutting.
Overcoming Complex Wire EDM Machining Challenges
The wire EDM cutting process presented additional complexity:
- Interrupted cuts requiring precision across both walls
- Varying cross-sectional thickness as cuts moved away from the centerline
- Tight positional and size tolerances held to ±0.0001″
Critical features were intentionally machined undersize first to validate parallelism to the bottom datum and confirm dimensional accuracy. Die Technology’s deep expertise in high precision wire EDM machining proved critical in overcoming these challenges and consistently meeting specification.
Repeatable Results at Production Scale
Once the process was fully validated, initial sleeves were completed to specification and the proven approach was repeated as production orders increased. Sleeves were typically processed in batches of eight to twelve, with Die Technology ultimately machining just under 300 sleeves over the course of approximately one year.
The result was a stable, repeatable wire EDM machining service capable of delivering consistent ultra-tight tolerances at scale.
